How to Install an LED Headlight Conversion Kit on Your Motorcycle

If your halogen headlight makes night riding feel like riding with a candle, you already know the fix: an LED conversion. The upgrade takes under 30 minutes on most bikes, costs less than $60, and the difference in output is not subtle. This guide covers wiring basics, common mistakes, and exactly what to have ready before you start.

What You Need Before You Start

Tools:

  • Socket set (8mm, 10mm most common for headlight retaining rings)
  • Phillips and flathead screwdrivers
  • Wire strippers and a crimping tool
  • Zip ties (10–15)
  • Multimeter or test light
  • Dielectric grease (optional but recommended)

Parts:

  • LED conversion kit matched to your bulb type — H7, 9006, or 9005 for most sport and naked bikes. Check your owner's manual or the lens marking inside the housing.
  • If your bike has a CANbus or CANBUS-based dash (most BMWs, newer Ducatis, some Kawasakis): you'll need either a CANbus-compatible LED or a load resistor/decoder module.

Step-by-Step: Installing the LED Conversion

  1. Disconnect the battery.
    Always start here. Disconnect the negative terminal. LEDs are not forgiving of crossed wires on a live circuit and neither is your bike's ECU.
  2. Access the headlight housing.
    Most bikes: remove the fairing screws or headlight bucket screws (usually 2–4 bolts), then pull the assembly forward. On naked bikes and standards, you can often reach the bulb from behind the headlight shell without removing the whole unit.

    Take a photo of the wiring before you touch anything. It takes 3 seconds and saves headaches if you need to reference original connector positions.
  3. Remove the OEM halogen bulb.
    Locate the rubber dust boot behind the housing (if present) and pull it off. Unclip the retaining wire or ring holding the bulb in place — usually a small spring clip or twist-lock. Pull the bulb straight out. Don't touch the glass of a halogen bulb with bare fingers (oil from skin shortens its life), but since you're replacing it, this doesn't matter here.

    Disconnect the OEM wiring connector. Note the plug type: H7 uses a two-pin rectangular connector; 9006/9005 uses a three-pin connector.
  4. Install the LED bulb.
    Your TorqStack LED is a direct socket replacement. Plug it into the same connector your halogen used. No splicing, no adapter needed.

    Insert the bulb into the housing. Most LED conversion bulbs have a tab or flat side to orient correctly — match it to the housing cutout. Secure with the retaining clip or spring wire.

    If the LED includes a separate driver module (some fanless designs do), tuck the module into the headlight shell or behind the fairing where there's airspace. Keep it away from the exhaust.
  5. Reconnect the dust boot and test.
    Before closing everything up, reconnect the battery and test.

    Turn the key. Does the headlight come on? Check both high and low beam. If one doesn't work, the bulb may be reversed — most LED conversion bulbs can be physically rotated 180° in the socket to swap polarity.

    Check for dashboard warning lights. If your bike shows a bulb-out warning with the LED installed, your bike uses a load-monitoring circuit (common on CANbus systems). Fix: add an inline load resistor (usually 25W, 6 ohm) across the LED leads, or replace the LED with a CANbus-compatible unit.
  6. Aim the beam.
    This step gets skipped constantly. It shouldn't be.

    Park 25 feet from a flat wall, level surface. Mark the beam center height on the wall. The hot spot of your LED beam should be at or slightly below the headlight center height — typically 0.5–1 inch drop per 10 feet of distance from the wall. Adjust the headlight housing aim screws until it's right.

    A misaimed LED is worse than a halogen: 6000 lumens pointed at oncoming riders is a safety problem, not a flex.
  7. Close up and zip-tie clean.
    Once the beam is confirmed, reinstall the dust boot, button up the fairing or headlight shell, and route any cables away from moving parts (suspension, steering). Secure with zip ties every 6 inches on any run longer than 15cm.

Common Mistakes — And How to Avoid Them

1. Wrong bulb type

H7, 9006, and 9005 are not interchangeable. The physical pin layout and locking tab differ. Check your manual, not just the bulb size.

2. Skipping the CANbus check

Modern bikes from BMW, Ducati, KTM, and newer Japanese models often use CANbus systems that monitor load on every circuit. A standard LED draws too little current and trips a bulb-out warning. Use a CANBUS-compatible LED (like TorqStack's) or add a resistor.

3. Loose ground

This is the #1 source of flickering. LED performance degrades fast with a poor ground. Don't rely on a corroded or painted bolt as your chassis ground point. Scrape to bare metal before grounding.

4. Skipping beam alignment

Already mentioned, but worth repeating: the beam needs to be aimed post-install. Every time. No exceptions.

5. Running the LED driver inline with heat

The driver module generates some heat and needs airspace. Don't zip-tie it directly to the exhaust header or pack it behind foam with no ventilation.

6. Not testing before buttoning up

Turn everything on — headlight, high beam, turn signals, brake light — before you close the fairing. A loose connector discovered before re-assembly costs you 2 minutes. After the fairing is back on: 20 minutes.

Adding Auxiliary Lights at the Same Time?
